For your safety and for p roper heater ope ration, you must provide combustion air to the heate r and a proper exhaust vent system. Follow the gui delines below: B 1. Thi s Ins tallation Manual specifies the minimum vertical ven t pipe and the amount of combustion air requir ed f or this uni t. W hen all requirements are followed, the unit will operate properl y and safely. However, there may still be a risk of freezing due to negative draft if all the combustion appliances in the area are n ot being supplied with a sufficient amount of make-up air. A wood stove o r furnace c an rob the makeup air in the AquaStar's ve nt pipe, leaving the cold infiltrating air capable of fre ezing the cold water in th e AquaStar heat exchang er. More make up air is the solution. Supplying more combusti on air for all combustion ap pliances is the solution. A HVAC specialist should be used to desig n solu tions for providing more make-up air if necessary. Observe the following instru ctions concerning co mbustion air. Appliances located in unconfined spaces: a) An unconfined space is o ne whose volume is greater than 50 cubic feet per 1 000 Btu per hour of the combined rating of all appliance s installed in the space. That would be 5850 cubic fe et for the AquaSta r GWH 1600 P alo ne.Consult a HVAC speci alist if yo ur air infiltration rat e is questionable. Appliances located in confined spa ces: The confined space mu st be provided with two permanent openings, one commencing within 12 inches of the top and one commencing within 12 inches of the bottom of the encl osure. Or the confined space must be provi ded with one permanent opening or duct th at is within 12 inches of the c eiling of th e enclosure. Louvers, grills and screens have a b locking effect. If the effective free area is not know n, increase the sizes of your openings by 400 if your louvers are wood and by 135 if your l ouvers are me tal. In buildings of tight construc tion all air should be t aken from outside. The heater must be located as close as p racticable to a vert ically risin g chimne y or vent that has a listed vent cap at its termination point. The venting system must be designed an d constructed so a s to de velop a p ositive flow adequate to remove flue gasses to th e outdoors. Consult the N ational Fuel Gas Code if the vent will have elbow s or sh are venting with another n atural draft appliance. 3.6.1 Horizont al venting A pow er v ent, with a proof-of-draft safety int erlock device, is require d and is availabl e for s idewall venting. Contact your dealer. In the C ommonwealth of Massachuset ts power vent ed applications must utilize proof-of-dra ft safety interlock devic e. 3.6.2 Vertical venting B A 5 in ch diameter gas vent constructe d of dou ble wall Type B gas vent is re comme nded. A 6 inch vent is required in elevations greater than 2000 feet, see Fig. 10. Under no circumstanc es should the ve nt pipe be reduce d in size. B All gas vent sections must be secured to each other with sheet me tal screws and be prop erly supported. Horizontal runs: Any gas vent section th at is greater than 4 5 degrees from the vertical is consi dered ho rizontal. Horizontal sections must slope upw ards at least.Keep the horizontal sectio n short and avoid too many elbows. The maxi mum h orizontal run allowed is half of the total vertical vent height; horizontal vent connectors and elb ows are not to b e cons idered in the t otal g as vent heigh t. Vent term ination: The gas vent constructed of double wall Type B gas vent must terminate above the roof surface with a listed vent cap at a height th at's in ac cordance with Fig. 11 and table 2, prov ided they are at l east 8 fe et (2.4 m) from a vertical wall or s imilar obstruction. Failure to f ollow venting requirements may c ause deadly exhaust gases to ente r living space. Warning: Do not combi nation vent with a mechanicall y vented appliance. Warning: Horizontally venting to a vertically constr ucted vent stack along an ou tside wall of a building is n ot permissible. Lining systems include approved clay flu e lining, a listed chimney lining system or ot her approve d material that will resist corrosio n, erosion, softening, or cracking from exhaust flue gases at temperatures up to 1800 degrees F. The lin ing system must be listed for use with na turally d rafting, draft hood equi pped g as appliances. Follo w l ocal codes and r efer to NFGC 54 and N FPA 58. Existing in terior masonry chimn ey The metal g as ven t pipe should be perma nently mounted i nside the masonry chimney. Double wall Type B gas vent is recomme nded. T he masonry chimney may have to be ti le or me tal lined before the insertion of the gas ve nt pipe; ch eck local c odes for clarification. The lining material must be listed f or use only with naturally drafting, d raft hood equipped gas ap pliances. Follow manufactures instructions for install ation of listed lining material. You may n ot v ent a ny other fuel burning appliances into any free spac e remaining in the chimney.Not installin g or altering the gas p ressure regulator wi ll be a violation of CSA cert ification of the unit. {-Variable.fc_1_url-

The regulator supplied with the h eater is preset f or the ga s shown on the rati ng plate to the correct pressure. B Install a union when connecting gas s upply. B Attach the appli ance regulator to the inlet gas pipe. B The minimum d iameter required for a ny appliance connector use d is ?”. B National Fuel Gas Code require s that a sedime nt trap (drip leg) be installed on gas appliance s no t so equipped. The drip leg must be accessible and not subject to freezing conditions. Install in accordance with the recommendation s of the serving gas supplier. When connections are made, check for g as leaks at all joints. Apply some gas l eak detection solution t o all gas fittings. Bubbles are a s ign of a l eak. A combus tible gas detector ma y also be used to det ect for leaks. HIGH ALTIT UDE INSTALLATION The pre ssure regulato r p rovided with the heater is adjusted to deliver the proper gas pressure (as indicated on the ra ting plate and in the manual for altitude u p to 2000 feet (660 meters) above se a level. On applianc es being inst alled above 20 00 ft (660 meters) el evation, the inlet ga s pressure should b e set at installation to the value shown b elow. Note: The gas press ures spec ified below refer to pressures taken at the pressure tap on the gas i nlet p ipe just above the regulator. See chapter 3.8 for measuring gas pressu re. MAXIMUM IN LET GAS FLOW PRE SSURE SETTING GAS LI N E SI Z I NG The gas supply piping should be sized according to the applicable code for a maximum dra w of 117,000 BTUH. Measure the length of g as supply line a nd use th e tables in Fig. 14 or the gas line manufacturer’s sizing tables to determine the pip e diameter necessary to accommoda te the BTU dema nd of the unit. If there are more gas appliances drawing on t he same line, size the gas line according to the total maximum amount of BTU draw for all appliances. Note: Under sizing the g as line may result in d iminished output and improper operation. Warning: T he heater must be isolated from t he gas supply piping system during any pr essure testing of that system at test pr essures equal to or more than 0.5 psig. If o verpressure has occurred, such as through improper testing of th e gas lines or malfunction of the s upply syste m, the gas valv e must be checked fo r safe operation. Danger: If you h ave a leak, shu t off the gas. Tighten approp riate fittings to stop leak. Turn the gas on and check aga in with a gas leak detection solution. Although water piping throughout y our structure may be other than copp er, w e re commend that copper pipin g or suitably rated stainless ste el flex line piping be use d for at least three feet before and after the heater (follow local codes if more stringent ). Never swea t any rigid piping directly to or be neath th e water connec tions or damage can occu r to the intern al water valve from heating of the pipe. Plastics or oth er PEX type plumbing line materials are not rec ommended for conn ecting directly t o the water he ater. It is re commended that all water piping below the heater be properl y insulated to avoid heat los s. If the co ld and hot c onnections to th e heater are reversed, the heate r wi ll no t func tion. Be c ertain there are no loo se particles or dirt in the p iping. Blow out or flush t he lines be fore co nnecting to th e water he ater. Full port va lves should be instal led on bot h the cold water supply and hot water outlet lines to facilitate servicing the h eater (see Fig. 16). For i nstallation on a private well system with the u se of a pressure tan k, the lowest pressure range setting recom mended is 30-5 0 psi (2.07 and 3.45bar). Connect ing th e pressure relief val ve (P RV) The pressure relief valve supplied with the heate r must be installed at t he time of installation. No valve is to be placed between the PRV a nd the heater. No reducing coupling or other restriction may be i nstalled in the discharge line. Th e discharge line must b e a minimum of 4” above a drain and installed s uch that it allo ws complete d rainage of both the PRV and the line. The location of the PRV must be readil y accessible for servicing or replacement, and b e mounted as close to the water heater as p ossib le. See Fig. 16. To ins tall the PRV, a s uitable fitting connected to an extension on a “T” fitting can be sweated to the h ot water line. Support a ll piping. Fig. 17 R ecirculation application The use of a sma ll e lectric mini-t ank (4-6 gallon size) should be used for this applicati on and designed so th e pump wil l circulate the water through the mini-tank and the bu ilding's hot water retur n l oop on ly. A t imed or thermostaticall y contro lled o peration of the pump is commonly done. The GWH 1600 P should be plumbed in line before the mini-tank water heater. Contact Bosch Water Heatin g if further instruction is needed. 4 Operation instruction s 4.1 For your safety read before operating your water heater A. This appli ance employs a piezo-ig niter to light the pilot burner. When lighting the pilot, follow these instructions e xactly. B. What to do if you smell gas. WH A T T O DO IF YOU S ME LL GAS B Close gas valve. O pen windows B Do not try to ligh t any appliance. B Do not touch any e lectric switc h; do not use any phone in your bui lding. B Immediately call your gas supplier f rom a neighbors phone. Follow the gas supplier’s instruc tions. B If you cannot reach y our gas sup plier, call t he fire department. C. U se only your hand to push in the gas cont rol buttons. Never use tools. If a button will not push in, check to make s ure the b uttons are being pushed in the proper sequen ce. Follow these i nstructions exactly. If control button(s) are ja mmed, close the heater’s individual ma nual shutoff valve and call a qualified service tech nician. Fo rced or atte mpted re pair may result in a fire or explosion. D. Do not use this applianc e if a ny part has been under water. Immediately ca ll a qualifi ed service technician to inspect the applianc e and to replace any part o f the control system and any gas control which has b een under water. Warning: If you do not follow these instructions exactly, a fire or explos ion may result causi ng property damage, personal injury or loss of life.In tha t case, repea t th e igni tion p rocess until a ll the air h as been pur ged. Read t he previous safety informa tion. B The gas valve mus t be turned off by s liding the gas valve button to a ll the way to the left. Fig. 18 B Wait five (5) minutes t o clear out any gas. If you smell gas, STOP. Follow “B” in chapter 4.1. If you don’t smell gas, go to next step. B The p ilot burner window is located i n the front center of the cover. Slide the g as valve button to the pos ition. Fig. 19 B Fully depress g as valve button. Fig. 20 B With the gas valve button fully depressed, light pilot by pushing the piezo button. This step may have to be repeated. Fig. 21 B Observe the pilot flame t hrough the peeph ole. T he gas valve button should be held down for at least 15 seconds w ith pilot burning b efore releasin g. W hen the gas v alve bu tton is released, the pi lot should continue to burn. - If the ga s valve button does not pop out when released, stop and immediate ly call your servi ce technician or gas supplier. - If pilot does not stay lit, repeat all ste ps. - If pilot will n ot stay lit a fter several tries, slide the gas valve bu tton a ll the way to the le ft a nd c all se rvice technician or gas supplier. B The hea ter will n ow fire at minimum power wh en water i s drawn a t a rate great er than the required activation flow rate. Note: If main burner should fail to ignite, m ake sure p ilot is burning. If not, repeat lighting ste ps. Note: The GWH 1600 P opera tes in t wo modes. See SETTING THE WATER TEMPERA TURE. 4. 3 To turn off appliance B Slide the gas v alve bu tton all the way to the le ft and turn off the installer supplied m anual g as shutoff on the supply line to the heater. Fig. 22 4.4 Setting the water temperature The GWH 1600 P has a gas con trol that mo dulates burner inpu t in response to flow. Its pu rpose is to The output temperature can be adjusted with either the temperature adjustment knob or the ga s control slide. Temperatur e adjustment knob The temp erature adjustmen t knob on t he front bot tom of the heater (see Fig. 23) adjusts te mperature by adjusting flow capacity. See table 4 for details. Tur ning the knob clockwise wil l rai se the tempe rature a nd lower the activation rate. Gas control slide button The gas contr ol sl ide button adjusts temp erature by adjusting how much gas is allowed to flow to th e burners. As th e s lide is adjusted to the left, t he output temperature w ill lower, w ith the lowest setting being the small flame po sition. Fig. 25 4.5 Draining water from heater If there is a ri sk of freezing, proceed as follows: B Remove the retain ing clip from threaded bushing (pos. 1). B Remove threaded bushing (pos. 2) from w ater valve.The below time ma intenance intervals sh ould keep the unit operating for many years. Every year B Inspect inlet w ater filter screen ( 5.2) B Inspect pilot a ssembly and flame ( 5.3 ) B Inspect burne r assembly ( 5.4) Every 2 yea rs B Lubricate and c lean water valve ( 5.2) Every 3 t o 5 years B Rebuild water valve ( 5.2) B Clean pilot as sembly and clean or re place orifice ( 5.3) 5.2 Water valve The water v alve is the main c ontrol that tells the he ater to fire. If the periodic maintena nce is ne glected, more costly dama ge may occur over tim e. Inspectin g inlet water filter scr een Shut off the installer supplied col d water isolation valve to the heater. If one is n ot installed, install before proceeding. Open the nea rest hot water tap to drain the plumbing lines. Posi tion a bucket under the heat er's water valve as sembly to catch any water t hat may drain from the heater. Remo ve the filter re taining clip l ocated at b ase of water val ve (see Fig. 26 ). R emove the threaded bushin g t o a ccess the cylindrical filter inside. Remove filter, clean with water a nd inspect for damage. If the filter is at all damaged, it sho uld be replaced. Lubricatin g the water valve A more detailed instruction is available on our websi te at www.bosch hotwater.com. S hut off the installer supplied cold water isolation valve to the heater. If one is not installed, install before proc eeding. Open the nearest hot water ta p to drain th e plumbing lines. Position a bucket under the heate r's water valve assembly to catc h any water that may drain from the heater. Disconnect the inlet water p ipe going to the back of the water va lve. Disc onnect t he wat er pipe leading out of water valve to th e heat exchanger. Do t his by removing the retaining clip on water valve assembly and pulling the pipe free from the water valve. Lo osen the two set sc rews at the bottom of the w ater valve where it connects to t he ga s valve. If th e set screws are seized, STOP and call Bos ch tech suppor t before proceeding. Forc ing and sna pping s eized se t scre ws may cause irrevocable damag e to the water valve and gas valve assemblie s. Remov e the water valve by pulling it to the righ t. Sep arate th e two h alves o f the water valve by removi ng the five screws on the left side of the wate r valve. Fail ure to rebuild the water valve can result in decreased performan ce or damage to the heate r. 5. 3 Pilot Inspectin g pilot The p ilot should b urn w ith a clea n shar p bl ue flam e. T he flame should f ully engulf the tip of the thermoc ouple. If it does not, clean the pilot a ssembly p er procedure below. Cleaning pil ot assembly Shut of f g as su pply to th e h eater using inst aller supplied manual g as shutoff. Locate p ilot gas tubing mou nted in the ce nter of the bu rner assembly. At th e base of the pilot gas tub ing there is a r etaining clip. Release pilot gas tubing from this clip. Push upwards on other end of pilot gas tubing to release it from burner mou nt. Remove brass h ex headed pilot orific e from gas valve (located near base of pilot gas tubing). Soak orifice and pilot gas tubing in carburet or cleaner for 30 m inutes. Dry off and reinsert orifice in gas valve. If heat er is an LP unit, r eplace orifice. Reinstall the pilo t gas t ubing following re moval instructions in reverse. Open gas supply an d return heater to service. Warning: Failure to perf orm recommended maintenanc e m ay resu lt in complete fail ure of the unit over tim e. The warranty does not cover failures due to improper or ins ufficient maintenance. Caution: Do not ream o r poke orifice as it will enlarge orifice opening. Yellow fla mes could be a sign of wrong size gas orifices or dirty burners, a blockage on the heat exchangers fins. If some bur ners have yellow flames while others have blue flames, it is likel y that dust, lint or spide r webs have partially clog ged the burne r v enturis. To clean the burners, con tact a gas service pers on. 5.5 Vent assembly Inspect the draft hood and heat exchanger f ins for signs of soot build-up or any o ther foreign material such as spider webs. Clean ou t any debris found in the vent hood. Signs of soot i ndicate insufficient combusti on air or exhaust draf t. Check for vent assembly blockage or combustion air blockage on the unders ide of the unit. 5.
